Gads, I'm writing the script as fast as I can... (see snippets on a seperate thread) even with a professional script writing programme, it's not as easy as one thinks.
But hopefully... some day I'll be finished.
I've said my choices for TC before... but now-a-days... well... who knows.
As the screenwriter (if mine is bought) I wouldn't have much say any-how.

I suspect that any TC film project is doomed to spend all eternity in Production Hell. I would expect that most actors would want to read at least the relevant parts of the Chronicles as part of their preparation, although actors prepare in different ways. Robert De Niro might want to contract leprosy before taking the part, for example.
Casting Covenant will probably prove a major stumbling block, especially given his vast character arc over the course of the Chronicles. I've always thought that David Arquette would look like a good Covenant, but I'm not sure if he has the acting ability for what would surely be a highly demanding role.
Another actor who wears a beard well is Bruce Boxleitner, formerly of Babylon 5: "Get the Hell out of our Land!"

TC is in his early thirties in LFB... take that into account; although he is worn by his disease and alienation, he is still a young man

I like the idea of Guy Pierce, I'm a fan and I like his work. He has the gaunt kind of look yet still strong.
However I just don't see wielding the kind of self-hatred and raw emotion TC has.
It's a hard choice. I was thinking who would play Lord Mhoram actually. Morgan Freeman came to mind with the fatherly, noble, wise-yet-strong figure.
As for TC himself, it's a hard call. Russel Crow might have contained that emotional angst and passion, but that seems to have petered out.
Suffice to say I think the emotional weight of the actor would have to be considered primarily instead of "the look". I wish I could think of someone who would do the part of TC justice but ATM my mind is drawing a blank.

After watching the Count of Monte Cristo is when I thought Pierce would be a good Covenant. Memento is also a good example of Pierce's acting.
Jim Caviezal wouldn't be a bad Mhoram.
I had originally thought of Crowe as Foamfollower. Just use the scaling CGI they used in LOTR.
EDIT: I just had an epiphany. ED Norton as Covenant. Thin, not too good looking and one heck of an actor.
